The Short Version

If you only need one takeaway: mild steel is forgiving, stainless steel is not. Mild steel will tolerate a fair bit of contamination, less-than-perfect prep, and a wide range of welding techniques. Stainless steel will throw a tantrum if any of those are off — discolouration, weak welds, cracking, and corrosion all become real problems if the basics aren’t right.

That’s why stainless welding costs more. You’re paying for the consumables, yes, but you’re really paying for the discipline.

The Material Difference

Mild steel is roughly 99% iron with a small percentage of carbon. It’s cheap, strong, easy to weld, and easy to source. The downside is that it rusts the moment it gets wet, so it usually needs a coating (paint, galvanising, powder coat) to survive outdoors.

Stainless steel is iron with chromium added (at least 10.5%, often more, plus nickel and other elements). The chromium creates a microscopic layer of chromium oxide on the surface that self-repairs when scratched — that’s what makes stainless “stainless.” It resists corrosion without needing a coating, which is why it dominates marine, food-grade, and architectural applications.

That self-healing chromium layer is also the reason stainless welding is fussier — the welding process disrupts it, and if you don’t do things properly, you can compromise corrosion resistance even after the weld is structurally sound.

Why Stainless Welding Costs More

Shielding gas is required. Mild steel can be welded with flux-cored wire that produces its own shielding. Stainless steel needs an external gas shield (argon, or argon mixes) on both sides of the weld for the highest grades. That gas isn’t cheap, and the equipment to deliver it adds setup time.

Specialist filler material. You can’t use mild steel filler on stainless. The filler has to match (or be specifically rated for) the parent material — 308L for 304 stainless, 316L for 316 marine grade, and so on. The wire and rods cost several times more than mild steel equivalents.

Slower welding speed. Stainless conducts heat differently from mild steel. Push too much heat into it and you’ll warp the work, burn through thinner sections, and damage the chromium layer in the surrounding area (called the “heat-affected zone”). Skilled stainless welding is slower and more deliberate.

Cleanliness is non-negotiable. Any contamination — grinding dust from mild steel, oil, dirt, even fingerprints — can cause the weld to fail or corrode later. Stainless work has to be done with dedicated tools (separate grinders, separate brushes) to avoid cross-contamination. That alone adds time and cost to every job.

Post-weld treatment. Stainless welds often need passivation or pickling after welding to restore the chromium oxide layer and remove discolouration. Mild steel welds just need a wire-brush and a coat of paint.

When to Use Each

Mild steel is the right choice when:

  • The work will be coated, painted, or galvanised
  • The application is internal or sheltered
  • Cost is the primary driver
  • The structure is heavy and structural (beams, columns, frames)

Stainless steel is the right choice when:

  • The application is marine or coastal
  • The product handles food, water, or chemicals
  • Corrosion resistance matters more than cost
  • The finish needs to look good without paint

For Brisbane and SE QLD jobs, the coastal salt air around the bay, Gold Coast, and Sunshine Coast pushes a lot of work toward stainless that might otherwise be done in mild steel — especially anything outdoors and exposed.

Common Mistakes We See

After almost two decades of welding work across Brisbane and Queensland, the same stainless mistakes come up over and over:

Using a contaminated grinder. A grinding wheel that’s touched mild steel will embed iron particles into the stainless. Within weeks, those particles rust and stain the surface. Dedicated stainless grinding wheels are essential.

Skipping the back purge. On thin-wall stainless tube and pipe (common in food and pharma work), the back side of the weld also needs argon coverage or it’ll oxidise into a rough, weakened surface. Skipping this step ruins otherwise good welds.

Wrong filler grade. Using 308L filler on 316 stainless is one of the most common mistakes — it welds fine, but the marine-grade corrosion resistance is gone. The customer doesn’t notice until rust appears six months later.
